The constraint

Cost-effective, production-ready, this quarter

Vehicle body and structure work in a growing manufacturing operation has a very direct constraint set: it has to meet the operational requirement, it has to be buildable with the equipment and skills present on the floor, and it has to be cheap, because the market will not absorb anything else.

There is no room for a design that is correct in principle and needs equipment nobody has. The available process capability is a hard input, not a preference.

The approach

Sit close to the floor

The most valuable thing about those seven years was proximity. I could walk to the assembly area and watch someone build what I had drawn. The feedback loop was days, not quarters.

You learn things that way that no textbook conveys: which tolerances the process can actually hold, which fixture will be improvised the moment your back is turned, which joint the welder quietly changes because the drawn one cannot be reached. The twenty per cent reduction in production time came out of that, not out of a workshop on lean principles.

Configuration discipline is what lets a team scale

Implementing Teamcenter lifecycle control for components and BOMs took thirty per cent out of product-development time, and I would argue the number understates it. What actually changed was that the organisation stopped losing time to the question “which version is real?”

Every hour spent chasing the current revision, or building to a superseded drawing, is pure loss, and it grows superlinearly with team size. Getting that under control early is the difference between a team that can grow and one that gets slower as it hires.

My father kept every tool in one place so he could find it without looking. Product data management is the same idea, applied to a company.

Own the schedule, not just the part

98 % on-time design delivery over that period came from treating schedule as an engineering responsibility rather than somebody else’s problem. Supporting suppliers directly, resolving build issues on the floor and taking cross-functional ownership of dates is not adjacent to the engineering — on a production line it is the engineering.
